Thanks to @jabberwocky informing me of MS increasing the limit to 32Gb I've recongfigured my HDD to take advantage of this.

Unfortunately you can't just make current drive bigger, so doing so is abit long winded.

    1.Plug USB HDD into PC
2.Set folder options so you can see hidden folders
    3.rename Xbox360 something else for step 10.
    4.Safely remove HDD
    5.Plug USB HDD into 360
6.Go to system->storage and configure (this allows you to create a new HDD upto 32GB without deleting existing drive contents)

7.Now its a case of transfering data accross, In my case my 20G disk was full so I had to transfer its contents to the newly created drive to make room.

    8.Safely remove HDD
    9.Plug USB HDD into PC
10.Swap the Xbox360 folder names with step 3.
    11.Safely remove HDD
    12.Plug USB HDD into 360
13.Transfer HDD contents to 360 drive
    14.Safely remove HDD
    15.Plug USB HDD into PC
16.Swap the Xbox360 folders you can delete the empty one now if you like (if its not empty you'll need to repeat steps (7-18)
    17.Safely remove HDD
    18.Plug USB HDD into 360

Now you should be in the same situation as when you started but with 32GB usable on the USB HDD instead of 16GB. My situation was more complex because I had multiple 360 folders on the HDD so transfering was very repetitive, Thanks Microsoft.

I should note this drive was already formated by the 360, I have another drive but its not usable without deleting all the contents, not prepared to do that

Thanks, I hadn't heard about the limit increase.

Not that it's going to affect me for the foreseeable future, but it's nice to know. :p

The limit is 32GB now, and you can just use a 32GB usb stick rather than partitioning a hard drive.

    No.

You can't download 360 games on your PC. (Well... putting it basically, legally, etc)

You would still be downloading on your 360, copying onto your PC, and copying back onto your 360 using this method.

It does not change file size. It does not change download method.

Not sure why this would be happening, have you updated to the latest dashboard.

Other than that you need to follow the steps if you've already got a Xbox partition.

You can also just rename the Xbox folder to allow you to create a extra 32Gig partition but you won't be able to access the old data unless you swap the folder names

Nah Jim, the chappy asking above posted today, you're ok. Take a break from scouring all those bargain deal threads, give your eyes a rub and read again ;)

I hoped MS would lift the limit for external HDDs with the last system update on the 360 (I don't think we can realistically expect another update after the One comes out) but was disappointed.
I've got a full 320 GB HDD and really wouldn't mind some extra space on an external HDD. But I don't think it's worth the fiddling for 32 GB.
